Abstract Ultrasonic metal welding has the characteristics of green energy saving and environmental friendliness. During the welding process, the intermetallic compound produced by diffusion is thinner, the material deformation is smaller, thus it is more suitable for welded dissimilar joint. It is the main welding technology for assembly of the lithium battery of electric vehicles. Aluminum and copper ultrasonic welding has gradually become a research hotspot. At present, research of aluminum and copper ultrasonic welding mainly focuses on the interfacial microstructure evolution and the mechanical properties of the joints during the welding process. In addition, in order to reveal the welding mechanism, the application of numerical simulation to investigate the macro and micro physical phenomena during the ultrasonic welding process is also an important research direction. Furthermore, considering the copper/aluminum multi-layer structure used on the lithium battery packing, there are a lot of research reports about aluminum and copper multi-layer ultrasonic welding and Al/Cu additive manufacturing. In this paper, for Al/Cu joints, the development of microstructure evolution, joint performances, and finite element modeling of the welding process are mainly sorted out and summarized. In addition, the research progress of the molecular dynamic simulation of Al/Cu ultrasonic welding, hybrid welding based on Al/Cu ultrasonic welding, and Al/Cu ultrasonic additive manufacturing has also been summarized. Finally, some new research directions for aluminum/copper ultrasonic welding and joining have been given for providing guidance for in-depth research and help to further promote the application of electric vehicles.
